There is always a weak-spot if you search Hard enough.

If you fire enough AP at that shield, at some point you're going to come through.

There is no "best" I wouldn't even say there is anything universally good, Good is subjective, I find everything bad even if it's in theory good against this or that.

I have a few concerns about the panel system, namely that if you were to simply extrude faces outward from the "base" of the panel, multiple pieces wont fit together properly.

Allow me to demonstrate:

flat faces.

there are these horrible gaps between the edges of the panels.

Do you have anything planned to account for this? with all of the shapes one can make i can only imagine it being a nightmare.

There are three options to fix this:
1 find intersection of external planes then find arc that will seamlessly connect these plates by running some rather simple intersection calculations
Pros: works automatically for any angle not greater than 180 deg can be done easily for greater angles as long as user provides radius.
Cons: more computionaly complex I suppose.
2 extend laterally untill external edges meet.
Pros: probably simpler math
Cons doesn't work for angles greater than 90deg unless we use more advanced transformation.
3 extrude inward (inward is there where angle is not greater than 180 Deg.
Pros:very simple math I suppose
Cons: doesn't work for zigzag patterns.

Yeah panels do leave gaps like that when they are thick. Nothing is being done about it at the moment but "all" it needs is for the "outer" face to expanded slightly, when appropriate.
